Just started a 500AF project this week picked up a 2000 KX 500 for a doner motor.Bought a pipe/silencer from Service Honda. I have a 06 450 frame.
Would I be better off with a newer frame 07-09??

I to have started collecting parts for an AF build, Not sure about any frame differences in an 06 or 07 I bought an 07 for $250.00 A brand new rear ohlins shock sprung to my weight plus 10 pounds for 200.00, swingarm $50.00 the frame came with tripple clamps. Also purchased a set of Radiators $70.00 excellent condition from a local off road racer here in AZ. Still need lots of parts as I am trying to Install new parts IE: AVS levers new wheels, sprockets, brake rotors ( WARP 9 ) heard alot of bad stuff about the DNA wheels. All new bearings to chassis parts, new step seat. All new plastic of coarse, I will have someone make the graphic, I dont want the generic monster or one industries stuff. The only thing used will be my 2001 KX 500 motor will a new top end and a airbox mod ( CR 250 ). Running to the shop to pick up some protappers and grips Also will be installing a scotts steering dampner, never rode with a GPR so I trust the scotts/ ohlins. Looking to gear it the same as my 500. 15/44. Wish me luck this will take sometime but I want to do it right. I will stay in contact with you if its cool and maybe we can share some ideas. My plan is to race this in some BITD and score races, and pass it on to my son when he returns from his marine Corps duty. One thing im really concerned about is the brake pedal on the KX450. I had a 450 before it was stolen and I was always hitting the back brakes, it seemed short to me in 11 1/2 alpine stars.

I was just courious about the frame I have a 06 with all the parts minus the wheels.In reading around I might just go with Excel rims just to be safe,Also have a line on a 08 450 it's a runner so might buy it and part it out some poor 4 stroker out there will need a motor soon. If not I have a 08 KLX 450 R that the motor could be modded for.I would like to run Ohlins forks/shock they are hard to find and exspensive in Canada.

I have a set of Ohlins TTX forks and shock that I'm going to sell, A buddy bought them for a 08, the bike got stolen before the suspension arrived, he sold it to me this spring and I installed it on my 09, I will be getting a 2011 in a couple of weeks and have pulled of the Ohlins suspension with the intent of Ebaying it, it is in perfect condition and has fork springs and a titanium shock spring, if your interested let me know, otherwise its going on ebay. The shock was $1100, the forks were over $2000, forks springs $100 and the Ti shock spring was $500, make an offer.

I decided to follow the same way Azracer19. I have a '01 kx500 as a donor motor and now i am searcing ebay for a kx450 frame,swingarm to start the conversion. It will propably cost me more but this way i will have the bike as i like. What do you guys think about DNA rims and hubs is it worth it or should i stay with Excel/Talon? I notice that '06 '07 '08 frame, subframe, swingarm, linkage, triple clamps are the same this will help searching.

nikanor, changing to dna from talon/excel would be a downgrade imo.spend the cash elsewhere, the dna kit looks flash granted, but looking good aint gonna help when getting major air.spend the cash on hybrid ceramic bearings.theyre expensive compared to steel, but much more likely to be round, they only need lube for the races, have less friction and last up to 5x longer.do a websearch for World Wide Bearings.They do engine/wheel and chassis bearings in ceramic material.hth,K.

i did check into the DNA wheels, at the price they make a good spare set...... Whats your opinion on the warp 9 set up, there about 800.00 per set (front and back and they come with sprockets, brake rotars

Also, doing this conversion I can only think of one part i need from the 500 ( the motor and electronics. Will part out the rest desert tank , lots of extras. maybe help pay for some of the new parts I need for the conversion. Any ideas of what i need from the 500? One other question they make a short pull throttle for the kx 450f I haven't seen one for a 500, I know in the land before time I had a magura control setup with a half turn throttle, this was great on a smaller CC bike, however I did brake the ulna and the radius in my right wrist pretty bad, it was ugly as I landed on top of someone at the infomus double at LACR. well the thing is it takes alot of elbow to twist the throttle WFO.

a short turn throttle would help with your injury but make the 500 lump VERY sensitive to throttle input.depends on what terrain you ride I suppose.

i had bad luck with RAD hubs.... Spun bearings in the rear and front hubs! Couldn't believe it... only 3 rides on them... I'm going with Excel / Talon on my AF build for sure...

The DNA wheels look like they should be strong, but, they are made in China and assembled in the us. I have a couple of sets and honestly I wouldn't put them on anything with serious HP, check the spokes often because they come loose often. There are 3 different types of RAD hubs, unforunately the most expensive are the worst, Like Charlie I bought a set used, when I got them the bearings had spun and I think they spun because the spacers had to tight of a tolerance and you'd get enough flex that the spacer would tool block on the outer bearing race causing the bearing to spin

Yes China does = Crap I run a Bike/ATV/Snowmobile repair shop @ home, if someone shows up with a China Bike/Quad/Genorator I send them packing. That S_ _ _ is a waste of time. Spending the extra cash = no problems.

My Grandfather trying to stay alive and survive on a fixed income by eating dogfood died because he got a hold of some of the imported dog food from China. The same stuff that a lot of people's pets were dying from a couple of years ago! Can you honestly say anyone here has died from eating USA made dog food?

I own a Service Honda 500AF. I can tell you what they did right and what they did wrong especially where clearance issues are concerned. They stuffed the motor in a 2008 frame. You got any questions let me know. I can also provide pictures for visual aid. Good luck with your project and I did not mean to highjack your thread.

I used an 06 frame. Probably going to build a second one using an 06 frame. Buddy of mine is eyeing a used 06 bike that has decent suspension and parts on it. We can sell the motor for a good $800 or so and get half of his outlay for the 06 back.

That being said, China still=crap!
What sort of clearance issues did the have?? I am bending my lower frame cradle tubes to add a little extra clearance think that might help??

Radiator hose rubbing up against the sharp edge coil mount.
Radiator hose rubbing against left radiator tubes.
Left radiator lower tank started to rub against top of frame rail.
Coil lead is pulled very tight and just makes it to the spark plug.
Air box boot flange bolt rubbing on the top of the rear shock gouging about 1/8" of material. Glad I caught that one when I did because it was just about through the shock bladder housing.
Air box boot also rubbing on the top of rear shock and minor rubbing against left frame spar.
Fuel line was to short and kept popping off the carb.
Exhaust silencer rubbing against rear fender.
Kick starter rubs and gouges swingarm/frame engine bolt housing.
Except for the bolded one I considered most of these minor issues and I've found solutions for all of them. Overall SH did a decent job!

OK this is a long process but its taking place.....The parts I have acquired are NEW ohlins shock and spring...07 450f frame...pro circuit suspension "dog bones " ....rear suspension Linkage.. Tush foot pegs 08 pro circuit built ( not kitted ) forks. Stock triple clamps. Aluminum radiators.... All new bearings for the rear linkage.... steering stering stem bearings...New step seat ( maybe I wont fly off the back or have to hang on so tight when gassing it ) CR250 complete airbox and boot.....KX450f airbox and boot....used but looks new FMF CR 500 pipe...... have KX 500 FMF pipe .... V 3 GPR steering dampener.... ( not new got it from a local offroader here in AZ )Protaper bars....sunline flex levers and perches.... KX 500 engine from MY 2001. Parts are new were I could get them, other parts will be cleaned,anodized and all new bearings to chassis everywhere..... new chain guide,,,,, and new rummber thingie on swingarm....polished swingarm..... rubber chain rollers...thinking about adding zerk fittings. EXCLUDING THE PRICE OF THE 500...so far I bought all parts for 1550.00 including shipping. I need to talk to Jerry to get frame rails, Carb spacer. Talk to AJ about hoses for colling system. Does anyone know if Jfabs compression release will work on an AF ( enough room ).

Just got started on my 500 project bent up a set of engine cradle tubes have the engine out of the doner. Making up a jig for the engine mounts in the K5 frame to transfer over to the 450f frame.... So far so good :-D :-D

been a while since I have been on, broke the plate in my elboe and then a bone infection set in, anyway I have aqquired almost all the parts for my conversion, ordering frame rails from jerry, found a good alluminum guy. Poder coating frame orange bike will have all black plastic with orange graphics by PG grahics

Have you considered V-1's? They flex in all dimensions not just forward. Very hard to break!

I run them on my 500AF and I'm happy with them. They have a less bulky feel then the ASV's that I used to run. The ASV's use the Honda ratio leverage pull and had a slightly easier pull on the clutch but I personally like the V-1's better.

Hello I need a little help ! When installing 500 engine in 450 f frame and aligning the swingarm correctly. Whats the proper way to install it all so its aligned correctly? The engine is just millimeters away from fitting on. Do you remove part of the swingarm? I know it sounds like a dumb question but I really dont want to screw this up. Right now its bolted up but I left the shifter side seal off, it wont fit with it on. I attached a few pics but its hard to see.

I did not have to mod mine at all to fit after drilling out the cases..Check the fitment of your spacers that sit in the swingarm, if anything you might have to grind down a mm or 2...Did you use a 43/64" bit or a 17mm?

Took a Dremel to the frame and removed a slight amount of material. Also from the kickstarter post until it didn't hit anymore. This solved the problem for about a year but as the kickstarter got some slop in it from wear the problem reappeared. It still rubs a little but is "self adjusting" if you know what I mean. I've seen other builds where the offending portion of the frame is completely removed and you might think that it weakens the frame but I have heard of no problems in doing this. I wish I had a better fix. There may be a kickstart lever with a shorter profile at the mounting area that will fit the 500 but I am not aware of one. Wish I had a better answer for you on this one!

Just to add to the debate on DNA wheels, I brought a pair on ebay to save some money on the kx500af build and found that they are rubbish. They were about half the price of a set of excel wheels, and while they look sic on the bike, the spoke job is crap and the spacers that I received with the wheels dont fit the front wheel axle tube properly. I?ve changed them around from left to right and vice versa and there is a gap between the outer flanged part of the spacer and the axle tube. It just means with time that the spacer is going to mushroom and create sideways play in the front axle. As with the spoke job, its as if they have not used the correct spokes. On some spokes you can see a lot of thread and on some you can see none. They were loose to. Just not a pro job! Not what you would get with Excel or Talon. I wish I had of read the reviews on them before buying!

totally agree with you on the DNA's, guy bragged them up about how big the spokes were and that they were built exactly like a talon and built in the USA. Maybe they were assembled in the USA, but they were surely built in China they are no where near what a Talon is. the big spokes, yeah they are big, but whatever they are made from they are not strong. I wouldn't put them on anything with HP

Johnny Campbell ran stock wheels on all his Baja XR 650's. He said that by the time you upgrade everything you have a lot heavier set up on a bike they were trying to make lighter. He is kind of good at winning races :-D

Got a bit done frame is cut+ ground engine cases are drilled frame rails are almost fit the only problem I have so far the FMF pipe and silencer don't come close to fitting with the engine pushed up as high in the frame as possible the rear pipe bolt will not come even close the silencer inlet tube is way to long and the mounting tabs are not close to fitting. Not having much fun so far!!!!!

Not having much fun so far!!!!!
Might have to fab up 2 small mounts to correct fitment issue, I bolted my SH FMF pipe onto the subframe first with about 1.75" aluminum mount than adjusted the motor accordingley and finished it by making a small mount connecting the rear silencer to the rear fender mount. I also trimmed the rear fender down so you can reach it with a wrench...Post some pics of the bike

Nice setup. Also like that cross spar on the frame. Hoping to have mine done in a month or so. Finally ordered the rest of the parts I need. And sent the motor out to be rebuilt by a member on here.

Thanks thought some extra support could not hurt.Might add one on the bottom just under the bottom engine mount might be a little overkill. Just waiting for the rest of my parts to show up exel wheels,gaskets,Kx 500 left side rad,plus a few nicnacs should be done soon!!!!!

Any updates on your progress?
I'm interested on how you managed the air box to carb boot installation. Did you use a CR or KX 250 boot?

I ended up using a 02 KX 250 with an 1/8" adapter ring boot worked good the shock touches on the top 1" or so of the boot. Went with a Boyseen rad valve 1/4" homemade reed spacer.Started it up tonight to check the rads could not wait to hear it . I ran my hoses the same as the 500 changed all the outlets to fit 3/4" hose.Ended up using a 450 rad on the right side and a 500 on the left. Had to machine a couple .250 spacers on the right rad and make a relocation bracket for the left.I ended up mounting my CDI box on the left behind the rad wing bracket and the coil behind the right one.Polished the swingarm to a mirror finish the frame I wetsanded with scotchbrite I fiqured it's not a show bike want to ride the dam thing when it's done!!!!. Almost finished got to go on holidays in a few days to keep the rest of the family happy( Happy wife HAPPY life ) it's been a fun project so far. The best thing of all was having my eight year old son helping me he's more excited putting it together than I am :-D. I will try post some pictures before I leave. Cheers Glynn

Well got back from holidays finished the bike off( thought I was done ) everything went good ran it up putted around bit.Went out to the pits for a ride everything seemed good untill it seized lightly.I putted home took it apart seized lightly on the exhuast side normally thats caused by lack of lubrication or lean jetting/low octane fuel. The fuel I used was sitting in my garage while I was away 3 weeks.After I noticed the cap on my racecan was cracked,also put a inline fuel filter on when I blew through it was restricting the fuel flow so I guess I'm my own worst enemy??? Other than all that wonderfull stuff the bike seemed to handle good considering I have no idea what's in it for suspension just rebuilt the forks new glide bushings and seals.Got the cylinder back from the machine shop yesterday putting it back together tonight hopefully no more problems.I will take some pics tonight as I reassemble it.

I think my bro described my old 500 best the perpetual motion machine.The AF 511 is so much nicer to ride compared to the old steely 5hund I will try post some pictures(from work) my home computer gives me grief every time I post pics.Also made a deal on a 2010 Kawi 250F roller for a KX 295 AF anyone have a Kx250 motor around for sale???

Thanks a bunch Motorrad you can see I did things a bit different than the norm the cdi and coil mounts are unique to my bike.I ended up using a 500 rad on the left and a 450 on the right ran the hoses the same as a 500 3/4" hoses are easy to find where I live( In the bush ) so I went that route. I have to thank everyone on this site for the inspiration and a big thanks to TRANSCANADA MOTORSPORTS In Brandon Manitoba for all the parts and pieces my brother Marty for running around Winnipeg for bits and pieces.Jfab for the rails and Motorrad for posting my pics ( I'm a welder not a computer guy ) also my buddy Chuck for getting some stuff from e bay and my boss for letting me work on the bike at work.I still have too get some decals made up from Image Plus I will post some pictures( With the help of Motorrad I hope ) once again thanks to everyone on to the next project

Looks great! What hose did you use for the right side coolant passage on the cylinder?

It's a heater hose off a 1990's ford van from the block to the heater core.... Best part it was free!!!!!

Good to see some one run the coolant lines tha same as a 500 setup, could not understand why all the extra hoses used on other conversions.
Is the clearance not there on the right hand side engine coolant hose?? To hard to mod the pipe?? I plan to build one of these, but can't see the point of the U shape hose, looks like a air lock in the making ?!?!?

The U shaped hose is similar shape to the Service Honda no problems with air locks so far 5 tanks of fuel through it already.There is no room beside the cylinder for the cast inlet I did not feel like cutting up my new pipe trying to fit it around the inlet flipping it upsidedown with a U hose saved fabbing time for me.Not saying someone could not come up with an idea to get rid of that hose.I have a Procircut pipe off my old 500 I will try fitting it this winter.
