I picked up this 2016 KTM 250 SXF chassis about 6 months ago.
I've been way to busy to do anything with it.

The only issue is, the KX500 engine does not really like what's going on here...

Jason is cleaning out he rear mounting area for the frame rails.
It is a real pain so if your gonna do it, be aware that the 450 rails we used are 1.5-2mm wider then the 250 rails.

We almost tacked the frame rails last night.
But, I want to take a trip to the nearest KTM dealer with my scale and tape measure.
Verify, verify, verify...
Once I'm totally happy (I think I am there now) I will take the setup to my welder who use to tig weld chromoly bicycle frames and have him do a nice job.
I'm sure that Jason Tanner could weld it but I'd rather have a professional do it on this project.
We are currently removing the engine mounts from the old frame rails and seeing if they will work..

Yes, I have a Service Kawasaki pipe that I will mock up the bike with and may end up running it.
I'm hoping to get a cone pipe for it before... Almost spilled the beans....  :-o

Next Jason and I mounted the carb to start checking the air box issues...

We had to re-locate them but they will work great with just minimal trimming..

Ok... I did a bit of work on the head stays tonight.
We are using a set of offset brackets so that we have more room over the carb.
We may be doing a bit of experimentation with carbs so I don't want any issues  :-o

Some parts for the KTM only come in Pumpkin hide or black..
So, I blew the pumpkin hide right off this brake cooler with the vapor blaster..

The seat is like sitting on a broom stick lengthwise so that will definitely receive some attention  :lol:

It's much simpler then that... It's a block off plate for the short body Air Striker carb.. No throttle position sensor  :-D

Seems a bit over engineered for a blanking plate  :-D

The ktm short body carbs dont have any TPS

Thanks guys... I'm really happy with what I have so far... No short cuts or things I wish were different.
Just waiting on a load of parts right now...
I have a few things I can do between now and when I get the parts so I will be mocking up the subframe, rads, cdi, and exhaust to finish all the little mounts, brackets, and widgets that I can account for at this time.
I still don't know for sure which exhaust I will be using so time will tell.
Hopefully something really cool :-)

Blasted all that nasty orange pumpkin rhine right off the parts and then sent them to Scot Schneider.
He took them to his good buddy Kenny at Precision Anodizing in Oklahoma City.

Turbo cranks have come and gone over the years.
Some say they work others have had no success.
I admit that I am a skeptic until I see it, feel it, smell it, or put it on the dyno lol.
So, I'm gonna put it on the dyno.
Steve Parris contacted me about a year or so ago and told me what he was up to.
He's spent a lot of time getting a patent and like he said, I would not have done that if it does not work.
I said, well... I have heard that others have not had any success with the turbo cranks.
He said, 'That's because they did it wrong."
After we talked for a bit it suddenly occurred to me why they did not work for some...
They did not modify their cases to take advantage of the mod.
Steve verified my thought...
Next Steve told me about the write up that Dirt Bike Magazine did on the crank.
After testing they verified that 10-15% HP and torque increases were gained.
Soooooo... It's time to see what it does for a KX500.
I have two KX500 engines built to the same specs.
One with the Turbo crank and the other without.
Once the second engine is completed we will break it in, jet it, and run both engines back to back on a dyno.
Then I will reveal all to the world :-)
This specific crank is going on my KTX project.
I figured why not... If it works I smile... If it doesn't I'm out a few bucks  :-o
But I have it from a extremely reliable source that it does work... And I trust that source....

Looks great. Bit of warning to you on the flywheel. I put one on my cr500 last week and noticed a rubbing sound. I thought something was out of round. After hours of measuring the flywheel and stator, I figured out the problem. ALL of the Torx screws that adapt the plate to the flywheel to accept the one-way clutch were finger-loose, which allowed the magnets to pull in the plate. Luckily I caught it and contacted Panthera. They said to use Loctite 272 and they should be torqued to 110 in-lbs. They were baffled as to how it got sent out that way  :? :?

my thoughts were, if it's a regularly used common starter....and the one that comes with the kit suddenly decides to fail after any(if any) warranty expires...that it'd probably be cheaper to find one on-line.
But if Panthera has the only means to it...it could be pricey.

TSR will be making a billet 2 piece at some point but not yet.
So yes, I will be using one of mine... But I'm going to have to up my game somehow...

Yeah... There are tons of little improvements.
One that is visible in that last pic is the drain plug.
You'll note that there is plenty of meat there  :lol:
Also visible is the removable main bearing inserts.
And billet is stronger then cast  :-o

I'll be putting together a more comprehensive list of improvements that I see as time goes on.

One of the many issues you  run into when building a conversion is lack of color availability.
I have been working hard on stripping off the pumpkin rind and replacing with the beautiful Kawasaki Green scheme..
When it came down to the seat, nobody made a Kawasaki color scheme for the KTM..

Wheels, tank, throttle, cable, oversized brake kits, top clamp, steering stab, plastics, chain, sprockets, and hopefully a host of other parts. We'll see  :-o

He also scored me a custom seat from Guts Racing and a set of Flex Bars and pegs...

I spoke to TM Designs... As it turns out, they have to sell 3-5 sets at retail to make back what they give away for sponsorship or magazine builds.. :-o
I had a idea as I have been asked many times over the years to do sponsorships and it rarely works out for the sponsor  :roll:

I'm doing my best to make a unique, powerful, good handling, great looking bike to represent the KX world and this site.

I really like the magnesium color that I've seen the brake calipers done in.  Have you tried any of that?

Thanks... Yeah, that was the goal.. to come as close as we could to a factory looking frame.
Which is why I used 450 frame rails on the 250 chassis and stock engine mounts.
It was a pain to dial it all in but why not?
It's going up against Adam Millar (Roostius) and you know he is relishing the idea of destroying me  :lol:
So I'll do what I can and call it good...

I have 2 of these 2016 KTM's with CR500's. One for the bush has been ready for over a month and I've been running it, getting a little shake down on the tune etc for an identical engine arrangement other than case brand. I have a quick video of a ride on the wet trails friday night while datalogging some temps for an upcoming component comparison.

I compared a sample that was powder coated Kiwi green to my 88 KX500 frame.
The 88 is a little darker but unless you compare them side by side you really can't see the difference..
Although the Kiwi looks a bit brighter...  :-o  :-D

This cylinder was beat...bad...
It was sleeved and whoever did it had the sleeve badly misaligned not only vertically but also on the radius  :-o
Because it was in such bad condition and I really don't like sleeves I never thought I would be using it.
But, I have some test I want to do and if I jack this cylinder up I don't really care...
Ok... I do care but not as much as some of the nicer cylinder I have  8-)

Then we sent it to Tom Morgan Racing to have it final bored and decked...
Tom does very nice work.
I have not checked the bore yet but I'm sure it will mic out perfectly... or close enough for this cylinder  :-D

I pulled the stock unit out to powder coat the frame and I just didn't trust the stock part after the abuse of getting it apart.

Exactly!  I rode a friends Beta 300.  It was smooth, easy to ride, but NOT scary.  If you're not scared whats the point.

Comfort, we can still have the best of both worlds.....

They come in the form of Rekluse clutches, custom squishy seats, e starts and in the not too near future hopefully EFI. The list will go on.

Hahaha by the time I ever get around to building a K5 it will have to be like a fluffy cloud Iíll be that old. Letís just hope the technology keeps rolling in.

No plans for EFI sandblaster?  :-P

That's funny. I just got the Ti Powercore 2.1 yesterday and am doing the same thing! I removed both brackets and am going to rivet just the rear one back on in the proper location and put rivets back into the original holes. It has a 30mm inlet pipe vs the 32mm on the k5 (28 and 30mm id's  respectively). I cut the inlet pipe off 1" from the silencer and have a straight section of 32mm od pipe from my scalvini pipe which slips right over the silencer inlet. The people at FMF were totally useless and wouldn't bother to even give me the dimsions of the few that they carry for modern 2 strokes so it was trial and error to find one close. I tried the YZ250 one first but it was only a 28mm inlet pipe.

You dont want be hammering the bearing race surface :-o :-D

Reduce the outer diameter of ur old bearing outer race{grind it } and use up side down to tap the new bearing race home /cool the bearing will also help

Excellent suggestion but..... I removed brand new races so there was no need to order more, and grind the old set down as I am reusing the new stock races that I removed.
Further, I should have taken a pic while I was doing it... I put a rag under the ball... Just one layer...
The pic I posted was after I had done the deed and then decided I should post it but I couldn't find what I did with my clean rag..
I knew if I put a dirty rag in there people would freak  :lol:
I have done this same procedure many times over the years with no issues.
Then again, I don't beat the race up.
If you look at that hammer, it's very small and light.
I'll take a pic of the bearing surface later, as you will see this method does not damage the bearing surface in any discernible way.
I have done this same procedure and ran the races and bearings for over 15 years in the past so I'm sure these will outlast me and my bike riding days.  :-o

What a beautiful bike and build!
I keep looking at KX500's but at 64 with the damage I have another KX500 is out of the picture. Really slowing down these days. Gives me a chance to take in more scenery!
As has been said, the first real scratch or damage will be a downer, but once it happens it will be over. Not that you will neglect it after that, it's always that 'first' one that really hurts.

More goodies showed up today from Hammerhead.
I have used Hammerhead products for many years.
Everything has always been top quality.
These parts are no exception.
The shift lever is for a KX500 and has a 20mm extended tip.
Makes it nice for those with a larger shoe size  :-D
The rear brake lever is another sweet piece for the 2016 KTM 250 SXF chassis.
Looks and fits great.
The tip is Titanium so for those with weight reduction in mind this is a perfect match 8-)

I just received my TSR 2 piece right side cover and it was $805 USD delivered. It comes with the Boyeseen water pump, a pump to cylinder coolant hose (blue or green) and a new cylinder hose fitting. I got the one for the stock side location vs the rear cylinder relocation one.  It also came with the new clutch cover gasket and Allen screws for  the clutch cover and the water pump. The pump appears to be for a 94-04 KX250

Here in the states KTM's are sometimes referred to as Pumpkins because they are both the color orange. I will assume seed means built from the ground up. Only Sandblaster knows for sure!

Instead of having the flow from the left side of the head and having the coolant line running around the head and then up from the bottom middle of the frame into the top of the rads I can use the stock KTM hose.
Looks way cleaner and more factory.

Like I say, look forward to seeing it particularly as it'll be road going.
I found this online, personally I'm not adverse to it at all. I mean the idea, I'm not into the bling bling thing. Would've put spoked alloy wheels on it.

Btw, you know I mentioned shipping my bike to the states to get it done, and you said "Just do it!" - well actually, it's not such a crazy, or even a bad idea. I'm in a position to do nothing here, have no tools or facilities etc., so should just send the whole bike including engine to be blueprinted/rebuilt in the US. That business about riding it once I'm there, either back here, or to a place to ship it to the UK, is no joke either, she's plated and registered in my name, just need lights etc.
I've had a glance at your site but not yet had a chance to look at it properly. Do you carry out any work yourself? I think it's you that has Millennium Technologies on your doorstep?
Do you know happen to know anywhere in CA you would personally recommend for this type of work? I've read about Tom Morgan but don't know if he's still located in CA. I could probably get the bike and me to the border in a truck, that's why!

No, Millennium Tech is back east, I am in Oregon.
However, I send stuff there all the time.
Tom Morgan runs Millenium's machine shop :-) 

I'm sure there are some shops there but I don't know any personally.


Jason Tanner builds all my engines.
He works out of my shop.
He also builds bikes for many customers around the world.
He is currently building The pumpkin seeds engine which has many new modifications never before seen on a KX500 (That's all top secret stuff :-) ) This bike will be featured in Motocross Action Magazine.
He is building Pro Surfer Sonny Garcia's bike which will be featured in Racer X magazine.
He is also building a Land Speed KX500 bike... again.. Top Secret..

To be honest, the magazines aren't really interested in engine specifics... They just want something that fits their readership... Is it fast, is it fun, does it look good, and where to get the work done? I doubt I'll ever release everything that has been done because if everything works as desired, this will be a engine to remember.. And, the members of KX Guru Race team have told me to keep my big mouth shut  :-o

Most of the things done are in line with what we call the standard Team Green port mods... All that has been well documented...
Since this is for a MX track I can't do a desert port timing change. In fact, we cut .030" off the bottom of the cylinder and lowered the port time to make it more tractable power.

It's the things that I can't discuss (YET) that will still make this engine perform very well on top...

When will this be done? I'm not in a big hurry as I have several other projects I'm also working on but I'm hoping to have the bike assembled and broke in by mid February 2019. I can't guarantee it but that is the date Jason and I am working on.
Likely the graphics won't be done by then but you should get a very good idea of where we are headed by then.

Thanks for going to the lengths of explaining how things are going. I understand the need for secrecy surrounding the KX Guru Racing Team - every tiny little engine mod can... well, not so much up the power, but it's the delivery of that power,, and the engine's overall characteristics, that count. I do know, from my own days tuning 2 strokes that when you're (literally) at the cutting edge of port shape, timings, skimming of head and barrel etc, it all makes a difference.

It's always interesting following a build from beginning to end, even if like me, you come to it so late.
Things always seem to take longer than planned too. You mentioned mid-February 2019, and it's just a guess but I bet you're running a little late?

With regard to the magazines you mentioned, since buying the KX and looking online for photos, Iíve noticed that a lot of the mags are style foremost and motorcycle second. In some cases the bike is just used as a clothes horse Ė a fashion accessory thatís ďmachoĒ and ďcoolĒ for men. Motocross bikes are turning up with modifications in men's mags. I've never bought one but I have flicked through them in waiting rooms etc. It is always more about the clothes the bloke is wearing and where he can buy them, what label, how much etc. A good example of this is how "cool" it is to have certain names and labels on the clothes. Ha! Think Iíll start a thread along those lines.

Lambretta clothes hit the jackpot, because the name was not even registered when they started, so they took it from there and now it's huge. Bultaco is a name that's cropping up on clothes nowadays. Triumph is now collaborating with Barbour, which means they now charge $999,00 for a jacket worth half that! I remember when we had waxed motorcycle jackets made by Belstaff years ago. Well, those smelly, old black wax jackets went out of fashion for a while and Belstaff went bust, only for an Italian company to buy up the rights to the name and start recreating the look in supple, expensive brown leather etc. What a great move, financially speaking. But it just seems that genuine bike stuff simply gets exploited because it's "cool."

Cole Townsend at Fasst Company really outdid himself with these pegs.
The quality is unbelievable.

You most likely will want to do the 24V conversion. I've had the exact same battery on my CR500AF conversion for almost 2 years. I've got the 63cc dome insert coolhead on it also, so it doesn't start very easily when it's cold. Most of the time I have to kick it on first startup. Starts easy afterwards when it's warm. Probably the combination of the large cylinder volume and higher compression with the coolhead. I'm also not running a compression release.  I'm about to convert mine to a 24V system using the SC-1 batteries - probably a better way to go. You may earn some brownie points with MXA when they barely tap that start button too  :-D
