Is a Kxf250 from 2007 a good frame to start with for building a KX500AF :? :?
I can get a kxf without engine for ?1450,- and a 88 engine witch is in parts for ?150,-
Sould I take the change??? Or is this a difficult frame/engine combo to go with???

Dutch...Are you going to be doing this yourself? '89-04 engines are all the same. If you ever need parts its something to think about. e-mail me if you would like to see my build pics.

The 250F chassis is more difficult that the 450F..
quite a few more hurdles to overcome as the frame is just smaller than the engine you're trying to put into it..
but yes, it is possible.
to make thinks considerbaly easier,, I'd look for a 450F as a start to the project...

I'm gona build it my self, only haven't welded aluminum before. That I
led some one else do. I'm a Agriculture mechenic/ maschine builder.
What about the 250f airboot? Does it fit a K5 (pwk39 if i'm correct) carb???
Or should I use a 250 2stroke piece?
I hope to take a looke at the frame thursday, and donor bike on saterday
if the frame is in good shape. It should have everything exept the engine, ignition and card.

As for the frame I would take AJ's advice and use the 450 frame, there is a bit more clearance front to back than the 250f chassis. As for the motor, the 88 motor is a real powerhouse, but, it uses the old style KIPS system and the drums and shaft are obsolete. I have an 88 cylinder and head that the valves were stripped when trying to buy new from Kawi I was told un available. with some effort you could modify the cases to accept the newer 89-04 cylinder, not sure it would be worth it, or get a set of 89-04 cases and transplant the 88 parts into them. I think AJ is using a honda 250 2t air boot, I used a 99-02 kawi airboot, it had the best angle. The stock 250f/450f airboot will not work it is way to small.

The 88 engine is gone, I'm gonna go to a Kx dealer who hase 4 or 5 K5's.
From 97 to 01, so I buy a complete donor bike and airboot now. Thanks DON!!!!
The 205f frame is "cheap" compared to a 450. Saves about ?2000,- For that
I'll take the extra work. As long I don't have to cut the lower frame tubes, i'm not afraid :lol:

On that 250F frame,
the
250F engine is not as long as a KX450 or KX500 engine ,
and so the 250F frame is much shorter in the engine cradle area.
since the KX500 engine simply longer than that frame ,,
uyou woul need to cut the front of the tubes away completely and remake that area.
for this reason, i would suggest if building your own bike,
to start with a 450f chassis,
it will also need a lot of frame work..
but it is fundamentally long enough for the engine, so makes things easier?

Dutch...You do have to cut the lower tubes or cradle. Some builders cut them just before they turn inward and then add the amount needed to extend them to the now shorter down tube. The stock lower mount will not work. The front mount will not work. I build completely new cradles to replace the old ones. The end result is a clean factory look. Ok? I've don some research now about aluminum in holand.
Whanted to now the cost and work. Cost is oke, work achievable :-).
Whant to do the welds my self, only bending the squire tubes would be difficult.
Any Idea's :? :? Could find 6060 T6 Alu and no 6061 T6. Big differense????
Some people say that if I weld on a alu frame it gets les stong near the welds. For about 30% to 80% according to
what I've found on the internet.
Still I'm looking to start with and share it here!!!!!!!

Dutchie....There are many ways to "skin a cat" My way is most certainly one of the hardest, having to hunt the right tube and then bend it. In this photo, the solution is easy to see. Just add about 3 inches. I DID NOT HAVE ANYTHING TO DO WITH ANY WORK ON THIS FRAME No matter what path you take you still have to cut somewhere and then weld it back.

Today I went to get the 07 frame. Looks great :mrgreen:
First I'm gone clean and prepair my old 04 rmz to sell it. Than start to
take the alu frame and the K5 apart. And to take a look how to squise the engine in the alu frame. :| :-D

and took a quick look how it would fit.
It looks like "only" the Y section and some engine mounts are in the wrong place.
First I'll take the cilinder of and will drill the swingarm bolt hole. Thinking to take clutch
cover and clutch basket/hub off for smooth survice to rest on.
Will post some pics next time( if the battary's aren't empty) :-)

Saterday gone drill the swingarm hole up to 17mm, and try to put the engine
cases into the frame so I can see whats in the wrong place.

not sure you can get the motor in the 250f chassis without cutting it, even with the cylinder off I think it is to long.

Because of some family matters I haven't done much with the bike.
And It's standing at work, have no place at home. normaly its in my fan.
But yesterday in my lunchbreak I have drilled the swingarm hole up to 17mm, was a easy thing to do.
It whas a 45min job to take the clutch and cover of for smooth survice, and drill it.
Today put the engine in, and it doens't fit in the front. But now i now whats in it's way and what i have
to cut out the frame.
Should I make a welding calibre( If translated correct) for deforming when welding on the frame???????
Or Is that not a probleme???? The main frame tubes are BIG and massive.

Cutting Day!!!!!!!!!!!!!!!!!!!!!!!!
I have to cut some more off the main tube ot get the engine tilted more forward.
Next week I hope to go to a old famile friend who has his own machine shop.
He Dragraces a Topfull bike in europe, to do that he started his own shop.

WooHoo. Progress in action. I know you can make it work. :-D If you get the angle that the axle, swingarm and countershaft make the exact same as the KXF450 you can run a stock spark plug. Anything less...its a shorty. I hope you dont have to convert yours to diesel. Lets ponder....Detroit 8-71, 6-71, 4-71 and the new KX 1-30

Diesel engines have more torgue :roll:, so might be a good idea :-)
I cut the main tube just a bit higher than the lowest point of left radiator.
But the gastank and plug info is a good idea. Didn't thought about that realy.
As you can see the frame came to holland by Canada.
The old owner made airvent from the engine case true the frame, so when cutting there
came a lot of oil out. Or looks like it's bleeding.
tryed to put engine in without cutting the Y section. It's to sjort like you said Don.!!!

Frame works is the first step, for the front exhaust I'm using the HGS from my
self or my uncle, stil have a hgs cr250 mufler and a stock one . Some mod's and I'm running.
Airboot from cr250 or kx250 and some aluminium.
Have some idea's about Suspension. Heavier spring in the back. And if it doensn,t work, I'll go
first to my own local shop(Cross shop Vijfhuizen) or Reiger maybe. they can do wonders with that!!!!!
Reiger is threated like gold in rally sport and by Gerard De Rooi.

How much did you strip the engine down before you drilled the swinging arm?
I'm gonna be drilling mine this week. Did you do each side seperate or just run a pillar drill through them both?

I've taken the clutchcover of, than the clutch complete, kickstarter axel and some
position pins out. Layed it down on the clutch side so you have a flat base.
First used a batery drill witch a VERZINKBOOR(dutch word), see picture.
Thought it would guide the drill a bit better because it hase 3 cutting surfaces.
But with a good 17mm drill it would go just fine.
And used a pillar drill with 17mm drill and did it from one side with some help.
One man holding the engine and one man drilling.
The idea of doing it is a lot more scary than it realy is.

I'm a 80kg dutch bloke :-D
Whant a heavier spring for the extra power of the K5. Have been kicked of
the steel beast once or twice and landed a couple of yards further up :mrgreen:
So the rear and front suspension of course have good adjusted.
Any idea's Jfab??

Racetech helped me set up my suspension. Mine is set up for motocross and uses the recommended springs off the Racetech web site. The valving is a bit more custom. It handles just like my KX450f but with way more gittyup.....WAY MORE.
According to the charts your stock springs are just about right unless your are going to supercross it.

Your AF is based on a 450, mine on a 250. And 450's have already heavier springs because
the engine is heavier and has more power. Thats wy I'm thinking to need heavier springs.
But we will see how it will work.

Im working on another one now. If you can weigh the frame and all its pieces, I will tell you what the difference is. That will give you an idea of the finished weight. Im thinking about a pound maybe two will be the defference.

Lets hope it will be done soon. Have to lurn riding the beast. Have ridden
a rmz250 for about 4 year, and a couple of times the k5. In Juni we have
a local festival cross where I, my dad, brother, uncle and lost of other help to organice.
Mostly I ride the superclass(fasted), and whant to beat mine dad's bosses.
To proof 500 2stroke are the test bike's. But it's a hardpack track.
Atleast I have a good reason to ride verry much now :-D :-D
Gone look if I can weigh the pieces for the "How To AF Handbook" :wink: :-D.

I went to Joey Bon today for my frame. His news was very good!!
But also went to my local race shop for some more backup info.
He has some more radical idea's, to go JFAB's way.
My probleme is that there is no room for the radiator/exhaust/frame. So there is more work
for me to do :x. But Rome wasn't build in one day :-)

After searching where I posted my OWN post about my AF.
I can tell that after some difficulties its going the right way.
Hope to let my frame welded next week. Made a verry nice looking billet Y section for the frame.
Only the camera doesn't work now(bast@$#).
Bought a new exhaust mufler combo for ?200,-
So FINALLY it's a coming together.

Should I use a 2000 cr250 airboot, the KX500 airboot or a kx250 one??
Because I use a KXF250 frame the rear rim is 19" 1.85?
Should I use that one or a wider 2.15 or 2.50? Like the K5 use.

I've made some pic's with my phone.
Made a billet Y section from 350x140x40mm 6082T6 alu.
Used a bandsaw and milled the rest of it. Have some pic's on the broken cam during milling. :x

Making my exhaust fit(when I have it). Connecting the airbox to carb. Putting my clutch back into the engine.

Today my rad's are ready so with good luck the bike is running in 2 days!!!!
Modyfied the kx250f airboot to fit the PWK39 for now till the cr250 boot is here.
Put new tire's on, chain and sprockets, have new plastic. Fluo Green :mrgreen:
Dented the gastank with a heatgun, worked great with a pice of wood and cooling it with water.
CAN'T WAITH TO RIDE THE BEAST :-D :-D :-D

Some Pic's how the bike is now!! Only bad thing is that my welder made one radiator wrong. So I've cut the tubes of for the second time now. Mine exhaust demper looks like it is from a fourstroke but it is a real 2stroke unit. Think it could be streetlegal with it :-D.

Here I'm in action in Lelystad, still in old plastic. Today she's getting a new "dress".
Fryday and satterday I'm riding the Nieuw-Vennep Granprix :mrgreen: Over 500 riders have regesterd.
And that just for a local 2 days track during festifal week od Nieuw-Vennep.
My girl is gone make more pic's of me riding the bike and the bike it self.
And Menno I realy what to go to Nunspeet! Hope that it's not in my Holliday :-(

Have made a new piece that goes into the cilinder and relocated the fist section.
And the end piece that goes into the mufler is shortend.
Making the Exhaust to fit is a pain inthe ass work to do. But it can be done. :-D

Alright! i have a question, i done my 500 kx similiar to this and i have cracked the frame in the added in pieces 3 times!!! i do race it, im not sure why it is not holding!! any advice??

Alright! i have a question, i done my 500 kx similiar to this and i have cracked the frame in the added in pieces 3 times!!! i do race it, im not sure why it is not holding!! any advice??

either right above or below the weld! its either the alum is too soft or the weld i quess!

without sounding silly but have you tried welding it with different grade ally? is it tigged or migged ? if its cracked either side it usually mean the ally has got to soft through heat from the welding try welding it up wet rags either side to stop heat dissipation

its tig welded. no i have not tried any other alum, but soon as i can get the old stuff cut out. think i gonna tried solid square stock, and mill it down on each end to fit inside the stock rails!. hope that works, if not i will replace the entire carriage!

Thats what i've done with mine Y section. Then there's some material to weld with.

Even with the same materials and filler rod welding aluminum is a little tricky. I used to be a certified stick welder back in the 70's before Mig/Tig welders were prevalent. We learned to weld aluminum with Oxy/Acetylene and it took a lot of practice not to produce a soft or brittle weld.

I would replace the frame cradle with one peace units all the way to the down tube. Welding a peace in like that is the easy way out and should never had been done. JFAB

Yes, I think it is time. With some help I think I can pull it off.
I had my 06 kx250f for sale with blown motor for a while now.
I picked up the 92 K500 in September. Still riding it in November here in Niagara Canada! G warming?
The biggest pain looks to be the cutting of the frame.
The custome exhaust
And knowing where to line up the engine in the frame has got to be a $@#$
Getting the new frame pieces milled down and inserted into the frame seems to be the strongest way to go.
After 50 or so of these are built blueprints could be made for ALL the pieces needed. Like motor mounts
and the frame pieces. Or an entire new one piece frame would be dope.

Hi Dutchie, Can you let me know more about the radiators you used? You mentioned they were special rmz250 units. I'm doing the same project (using a 2008 kxf250 frame) and I'm starting to look at how the radiators will fit.
Have you got any advice?

Sorry for the late response, I'm to busy.
Befor my AF I had a 04 RMZ250, wich had stock to small radiators. In Holland we have mostly deep sand tracks and
the rmz was prouwn to get hot. So the dutch importer of Suzuki orderd overseized radiators for the "dutch suzuki's".
And I think they are only in Holland. I had to give mine stock pair to them and got new overseized own's for free. Only I bought mine old ones back.
The special ones are hand welded, I thought it would be a better choice and easyer to weld on.
I believe the 08 are longer than what I've used. It could become an isseu. On E-bay you can buy overseized kx500 radiators. If I would do it over I would use those because I think they are shorter than mine's now.
Don't know If you gone run a bigger fueltank? I have a IMS and the left radiator hits it for 1.5 inch.

i´m excited, if you can make this very good bike better... :-D
... today i made some progress with my 87 kx250. changed the 41mm usd-forks against a wp extreme from a husaberg. tomorrow i drive over to my parents. little bit welding on the pipe and making some bushings on my fathers drilling-mashine, to line up the front wheel exactly in the middle... pics will follow in the next days on my website...

Mine rearbrake disc gets hot, not smoking blue. Just dark and gets weaker at the end of a 15min moto.
Am still running a stock disc with ebc pads.

Or the Devol caliper cooler. Looks great, sound more a second stage fix than fixing the probleme.
Anybody know if the are 250mm reardisc for the kxf or another idea??
