I got my CR500/KX500 header pipe done, but it hangs WAY out there!!! I was thinking for woods riding mating the 500 head pipe outlet to a stock 250 pipe. Would certainly fit much better and be better protected. Once again, this is for single track woods riding. Bike is a 2003 RM250 conversion. Just wondering if anybody has tried it? Losing some power would not be a big concern for the woods.

Looking at how the 250 pipe runs on my 04, I don't think it would fit around the coolant transfer hose without a lot of hammer "adjustments". If you compare the size and length of the expansion chamber on a 250 versus a 500, I think it would really modify your power and could make it more pipey at lower RPMs due to the shorter chamber length. I could have that backwards of course as I'm not a pipe expert, but if it was me I would try to stick to pipes made for the larger motors.

That's kind of what I thought also. But my pipe will not last 10 miles in the woods! I found a cheap stock pipe and ordered it to try. We will see... I know a shorty silencer will make a bike pipier(?) The stock pipe is a lot smaller than the 500 pipe in volume, but it will tuck in better!
