I was taking a break at work yesterday, and I stumbled upon this 2003 KX250 that was labeled "Project Bike" on Craigslist. It appeared to be in pretty decent shape, but the engine was blown (notice the tow strap in the picture):

I went to meet the guy at his shop and realized the bike was pretty nice. He had taken the motor out and pulled the cylinder off already. The stock piston had cracked off at the skirt, but the bottom end was in excellent condition (no play). The cylinder showed minimal wear, and the exhaust valves moved freely. It has a Pro Circuit pipe and silencer, ASV levers, and Acerbis hand guards and bark busters. I have a ton of spare parts for a 2003, so I will be able to rehab it without a lot of new stuff. I talked him down to $700 and took her home.

I'll be splitting the cases, cleaning out the debris, and checking the seals and bearings on the bottom end next. Hopefully it will be a fun little project that I can flip down the road.

I got pretty lucky with this one. It had been on Craigslist for three weeks, and a bunch of guys had gone to look at it. They got scared off because it was in pieces. I thought it just saved me a step. :-D

I decided to divide my project into two parts. Part one was swapping upgraded parts on to the bike, and part two will be engine rebuild and mechanical. Today I was able to swap on a set of forks that I had that had been re-valved by ESP suspension. I bought them on eBay for my KDX Hybrid, but I ended up going a difference direction. I had all the shrouds, front fender, and fork guards from my KDX that were collecting dust. I swapped over my wheels from the KDX as well, as I was planning on replacing them with some Tusk Impacts anyway. I added new front brakes pads that I had from another build, left over Renthal bars from my son's 125, and the front end was done.
In the rear, I swapped over the old shock from Goliath because it was recently rebuilt and identical to the one on this bike. I added a new Acerbis chain slider and bottom block that I had from another project. I added a new rear sprocket and the rear wheel from the KDX. The seat is the cover and foam from my son's 125 that he swapped out for a softer foam.

I redid the rear plastic by sanding with 600 grit paper and water. I brought back the shine with PC Racing plastic renew. I was really pleased with how they turned out.

It was a fun day in the garage. It was like I was playing scavenger hunt all day trying to find stuff I could use. So far the only things I don't have are the wheel that goes inside the throttle housing, and a rear brake lever (if I can't fix it). The only expenses I have incurred so far are $10 for new grips.
Tomorrow I will be cleaning up the engine, splitting the cases (there is a large chunk of piston under the rod), and rebuilding it. I will be using a Wossner piston and rings, Wiseco rod bearing, and Cometic gaskets. I have a new chain and front sprockets, and new pipe o-rings and springs. I snap some more pics tomorrow, and if all goes well maybe a video.

The reason I swapped out the wheels is because the other ones had been painted with what appeared to be an undercoating paint. :-o

I got the motor apart today, and was sailing along when I caught this out of the corner of my eye. It's a small crack on the clutch side case. It goes through to the other side. Should I replace this case just to be safe, or is this not serious enough to warrant a replacement? Everything else is in excellent condition.

Could I have the crack welded on the back side, or use an epoxy to hold it together?

I hate epoxy on cases.... But that's probably because I run into it so often.
I would V out the crack, tig weld it, then resurface the mating surface.
No worries after that..

That plastic turned out looking great! Ill have to try that on some of my old plastic for my 125. I have always been a fan of the gold rims. Much better than the black. Looking great and not spending much!

Thank you DP3601. I was really surprised how well it turned out, and it didn't take that long either. I'm going to have to do the front number plate though, because the side panels make it look dull. :-D

So I got the cases welded up at my local welding shop. I think it turned out really nice, especially after I filed it down. I put the cases together and there was no light coming through, so I was pretty satisfied.

I finally had to spend a little money on the bike, but I think it will all increase the value. I added upper and lower chain rollers, chain and sprockets, all new factory Kawasaki shifter and kickstart seals, sprocket seal from Cometic, Tusk magnetic oil drain bolt, Tusk clutch perch, Tusk vent hose, Tusk kill switch, and FMF pipe springs and o-rings.
The motor was treated to a new right side bearing (the one in the motor came off with the crank and I just didn't want to chance it), Wossner Piston, and Cometic gaskets.

The crank threads on the ignition side are a little boogered, so I am going to order a left hand thread die to clean them up. I got a ton done even without starting the bike. All I have left is to put the ignition on, connect it, add the radiators, and put on the pipe and silencer. Then's it's out for a break in, and back on Craigslist. The best part is this counts as selling a bike, which I assured the very patient Mrs. Umberto I would do. :-D

I also found these for the swingarm. Kawasaki stopped making the swingarm graphics, and the bike only had them on one side. I don't have any extra swingarm graphics, but I think these will work nicely.

Thank you reklessj! It was a really frustrating week at work, so I really needed a day in the garage. Once I got rolling, I just didn't want to stop. Thankfully Mrs. Umberto is a saint and allows me to do stuff like work on a dirt bike for ten hours. I probably need to get her some flowers just in case. :-D

I was able to sneak out to the garage for a little bit this evening. My 12 mm x 1.25 tap came in, so I fixed the threads on the crank and installed the ignition. I then sorted and cleaned the electrical connections, and wired in the kill switch which had slightly different connectors. At this point I looked around at how little I had left and decided to keep going. I drained the old ratty fuel and installed the tank with a Tusk gas cap and the Tusk vent hose I purchased. I then added the radiators, guards, and shrouds. Lastly I installed the pipe and silencer.

I decided to wait on starting it until this weekend; I still want to clean the carb and maybe start it during the day so I don't aggravate the neighbors any more. :-D

I was able to take a little time off work today, and got the final bits done on the bike. I rolled it outside and it started on the 3rd kick. It idled really high, and the muffler was way beyond blown out. I killed it, adjusted the idle and the air/fuel screw and tried again. The idle was even higher. I decided to pull the carb off and see what was up. It was pretty clean already, but I went ahead and used my jet cleaning files and some carb cleaner just to be sure. While I was putting the top back on, I noticed that he had unscrewed the throttle cable from the tube which pulled the cable out 1/2" or so. I screwed the cable back on, and that fixed the idle issue.
I pulled the silencer apart and not only was the packing almost entirely gone or soaked in oil, the holes in the tube were all gummed up. I cleaned it all up and replaced the packing and the difference was crazy. I guess it was just a straight through pipe before.
I rolled "Flipper" outside and kick her over again. It fired on the first kick and settled in to a nice idle. I put her in gear, and the transmission and clutch worked great. The back brake was another story; it needs to be rebuilt I'm guessing. I made a heat cycle around the neighborhood, and rode her back into the garage. Hopefully I can get the rear brake fixed and go riding soon to get her broken in. Then I'll set her free to another owner. :mrgreen:

On one of the best days at work ever, a French guy brought in one of Trey Canard's old CR125s to ship home to him in France. He was a mechanic for Trey, and Trey gave him the bike as a gift. We arranged shipping for the bike, but it took a few days so we got to talk to the guy a lot. One of the things I really like about the bike was the grip tape on the frame. I've tried skateboard deck tape, but I don't think it works as well as the stuff he was using. I was in Home Depot today, and I found this stuff:

It is made by 3M and was $12.97 for a 15 foot roll. You can find it in the paint section by all the tapes. I have done Flipper and my 04 250, and I still have a ton left. It is very tough and very sticky.
Anyway, before the Frenchman left to go home, he walked us through how to apply the tape. I know most of you can probably get tape on your frame, but this made it easier for me so I thought I would pass it along. The first thing he said to do was run a piece down the frame from the joint to the first major turn, like this:

Cut the tape off across the frame and then round the edge to the frame contour:

Apply the tape to the frame, and then switch to painters tape. Place the tape close to the edge of the piece on your frame and run it as far down as you can before the frame turns again. Use your nail to mark where you should cut the tape.

Trim the edges carefully with a razor blade and it should look like this:

Transfer that on to the top of the frame tape and cut with scissors:

Repeat until you've covered everything. I like the frame tape because it protects your paint and can also cover up already rubbed off paint like on a flip you're trying to get top dollar for. :-D

I got the master cylinder and rear brake calipers rebuilt yesterday, and I think the rear brake should be good. I'll be riding it next week down in the mountains, so hopefully a ride report and video will be coming.
In the meantime, I found another possible flip that just needs some cosmetic love. It's a 2004 KX250 with a fresh top and bottom, Enzo suspension, Excel A60 rims and almost new MX3s tires, VForce 3 reeds, brand new Pro Circuit pipe and silencer, powder coated frame, subframe, swingarm, triples and Renthal oversize bars. It's a really nice bike, it just needs to be prettier. I picked it up pretty cheap, and will be using my last set of extra plastic to clean it up and hopefully make a little cash on it. I paid $1,600 for it, an oversized tank, stand, and a spare seat.

I gave the 2004 a bath, put frame tape on, fixed the clutch perch, and replaced the sprocket shaft gasket. The previous owner had forgotten to put the o-rings in behind the bushing, which was causing a massive oil leak. It took an entire bottle of degreaser to clean the bike up. The skidplate was especially gross.
I'm going to replace the shrouds with a set I have that already has graphics, refinish the side panels, and spring for a new rear fender. Unfortunately the one on it is too far gone. I'll give it a good test ride over Thanksgiving and hopefully get both bikes back on Craigslist after Thanksgiving.

I was able to ride Flipper and the new 04 quite a bit over the break. Flipper turned out to be a really nice bike. I did four heat cycles, and then rode it for about 20 miles on a 2.5 mile trail on my parent's place. It took about 90 minutes to do those 20 miles, and it barely broke a sweat. It's a little rich on the bottom, but it's not too terrible. The suspension, clutch, and transmission worked really well. The back brake is still not working, so I am going to swap parts from one of my other bikes until I figure out what's happening. All it needs after I fix the back brake is a bath and a new home. :-D
The 04 is a keeper. Great suspension, crisp motor, and no mechanical issues. My son rode it a little bit, and really liked it. We worked out a trade for his 125, so I'll have either sell it or my KDX hybrid. I was pretty proud watching him handle a bigger bike without struggling too much.

The Scammer - From another country and just looking to follow my scam script no matter how much you call me an assclown. (2 so far)
The Dreamer - I don't have the money to buy this, but I'm going to waste as much of your time as possible. (1 so far, who was also a...)
Mr. Unnecessary Information - I may or may not buy your bike, but I'm going to get you updated on my entire life's history either way. If you're lucky, I'll branch out to family members as well. (1 so far)
Lack of Boundries guy - I'll call you when you say text only, or I'll text or call after hours. (2 so far)
I was missing out on two of them, but now I'm down to one. Today I got this text from:

I appreciate the interest but with high shipping costs, eBay fees, PayPal fees, and the cost of buying these bikes, let alone the processing time getting these ready for sale, high Federal and State tax rates on businesses, insurance, building cost, utilities, payroll taxes, workmans compensation, Saif, ect, ect, I must respectfully decline.

Boy I hear you on all the fees associated with running a small business. Healthcare, payroll taxes, minimum wage hikes, franchise fees, etc. It's hard to make a profit. Dealing with the public is a treat sometimes too. I think if it weren't for my faith, my family, my doggos, and my dirt bikes, I'd be a cranky old man living in a cave. :-D

Being self employed or owning your own business is a real bitch sometimes. After 10 years I don't think I could go to work for someone else. There's more work but the added freedom and control of decisions is something I can't ever give up. And when it's busy enough to be stressful, that means I'm making good money instead of the same hourly wage. When it's slow I play with dirtbikes and my kids and I don't stress over it.

I agree, I could never go back to working for someone else. When you work for someone else and your boss is an idiot, it's a lot harder to deal with. If I make a bad decision, I learn and move on.

I will second "The customer is always right" Just finishing up the last 6 weeks in retail I thing people get more idiotic each year or my tolerance level is just not where it used to be! It can be shocking sometimes. :-o

Being self employed or owning your own business is a real bitch sometimes. After 10 years I don't think I could go to work for someone else. There's more work but the added freedom and control of decisions is something I can't ever give up. And when it's busy enough to be stressful, that means I'm making good money instead of the same hourly wage. When it's slow I play with dirtbikes and my kids and I don't stress over it.
I agree, I could never go back to working for someone else. When you work for someone else and your boss is an idiot, it's a lot harder to deal with. If I make a bad decision, I learn and move on.
There are days I wish my business wasn't in retail. People are just nuts sometimes. And whoever said, "The customer is always right." never worked in retail. :-D

I will second "The customer is always right" Just finishing up the last 6 weeks in retail I thing people get more idiotic each year or my tolerance level is just not where it used to be! It can be shocking sometimes. :-o
I own a UPS Store, so the customer usually leaves with nothing in their hands and less money in their wallet. I guess that tends to make them more gripey. Plus most people don't ship very often, get free shipping from Amazon, and just don't understand how much an average UPS driver makes thanks to the Teamsters so they complain about every price you quote them. It can wear you out when it gets really busy. I've had to grow a much thicker skin. Oh well, it still beats working in the corporate world for the actual pointy haired boss of Dilbert fame. :-D

What's up guys I just bought a 2003 kx250 was told it only needed a top end. But in reality the bottom was gone too. The bearings shot up from the crank and tore the top end up. Would you happen to have a top end that's some good or know of a place

Welcome to the site 38 Baby. I would contact Sandblaster on this site. He deals in nice used parts, and may have something in stock. I believe the 2004 cylinder will also work, but Sandblaster would know for sure.
