I have a 1989 K5. The shift spline is pretty worn down and needs replacement. I did a x-reference check on the engine cases between 1989-2004. Exact same part number. Wondering if anyone out there has replaced the smaller diamater shift spline with the larger diamater one from the 2004 series and what problems might arise?. Seemingly the only thing different is the seal?

Hello.
It's a easy swap.
No problems and it's the same seal.
The only difference is the splines neck down to a smaller size on the old one.
Buy a shift lever from a KX450f and your good to ride.
I personally like the 20mm oversize shift lever that Hammerhead makes.

Well that is awesome! Thanks sandblasted! So you just pull the old spline out from the right and insert the new? Nothing's gonna fall off inside to turn this into a case splitting project?

It pulls straight out from the right side.
You do not need to split the cases.
Unless you leaned the bike on it's left side nothing can fall inside.
