will '05 KX250 forks fit a '90-04 kx500?

Not without the triple clamps from the 05-07 KX. Steering head bearings are different between the 250 and 500. You will probably need some machine work and possibly a steering stem swap (500 stem with 250 clamps) to make it work. The 250 has bigger forks and wont slip into the 500 clamps.
