 Hey guys,
I wanted to post about my experience with Stewart and my motor that he rebuilt for me. I just got to test ride it.
Before sending it off, I had a vibrating crank and the motor was not revving high as I thought it should. It was always stock, but seemed to have all the torque I would ever need. With the vibrating crank issue, I really had noone more qualified to fix it than the guys fabricating their own crank press. Besides, who else only concentrates on making the kx500 as fast as possible. I initially was only interested in fixing that crank, and to stay away from any mods that create more power. I was hesitant because I have heard lots of stories about 500's being built, where they are too squirrely to ride/race.

The motor came back in two weeks. Everything my motor needed was in stock, how cool is that?
The entire motor, transmission, Carb, Coil and wiring looked brand new.
The carb was jetted and ready to go
Proven Mods like Piston Window, Wiseco, Head mod, Bolt Mod installed
  (which included seals and gaskets)
Stewart found and fixed tolerance issues with my Selector Fork, Powervalve Pins, Friction Discs and Clutch Arm
 Replaced Clutches
Replaced Clutch Arm and Selector fork
 Flipped the Powervalve pins
I stayed with stock carb and Camm II Fuel even though I may be leaving a little power on the table
All parts that he found out of spec, he returned them to me. Doesn't get any more honest than that.

About the test ride: (After a good heat cycle)
Starting it was a little tough with the extra compression. You have to really kick it like you mean it now. I noticed right away the vibrations were gone. I took it easy for about 5 minutes on the maiden voyage. It seemed like it was begging for a load, it was too easy for it to just coast around. When  I started riding it a little harder, I noticed it pulled  alot harder and higher in the rev range. Once I got to really loading the bike up and being ballsy with it, I was pleasantly surprised to find the power RIDEABLE. I had lots of visions of looping it out, or being squirrely. Nope, it was real strong and steady pulls and the traction could be handled easily with some throttle control. Pulled controllable third and fourth gear wheelies on Sand and Pea Gravel and kept revving higher than before, in places where I could open it up. Somehow, it helped the handling of the bike in corners, whoops, switchbacks and recoveries. It acted like I put a new set of tires on it. I didn't expect that at all.
He didn't just do the norm of other companies and shun any and all liability either. He sent me PM's on what plug to run, what gap, what oils, fuels, ratios, and jetting specs, on top of the known recommendations that he has provided to everyone here on kxriders.
If you are in the need of a motor rebuild on your 500, I don't see how you can go wrong with Stewart and his guys. It was not a fortune like I would have thought for that much service. He measures every peice in there and you can tell when you spin the throttle, it's something very special.

I tried to get some Helmet Cam footage from a buddy following on a CR, but he couldn't stay close enough cheesy I'll see what I got on film tonight and post, if I'm in the frame long enough.

Very nice writeup. I'm sure Stewart will appreciate it.

I'm interested in cost as well.  When I'm ready for mods I planed to send it to Stewart and Jfab.

I tried to lead you down that path a long time ago and you were always hesitant to go there. I could tell you thought that moding your bike to make more power was not the best idea or maybe what I was telling you wasn't the best advice so I quit pressuring you to do it. I'm glad you went for it and I can't wait to hear some race reports. You made a very good choice wink stewart Is a very stand up guy and a very very good engine builder. No one has spent more money and time on kx500 engine development then him except maybe Kawasaki. If he does a mod or a combo on your bike he has tested the s**t out of it. You will never be a guinea pig with Stewart, if he tells you something is a fact it's a fact.

True, BDI. All very true. Thanks to my time on kxriders, with constructive advice from guys like BDI, and other combined research, I saved up and sent it to the Best place in the country for a KX500. Excellent service before and after I sent Stewart money or a motor. I actually was bugging him a year ago about it, and failed to come up with the funds. It didn't bother him in the least that I was window shopping a little bit.
I recommend that you contact Stewart himself for a quote that applies to your rebuild. The price varies quite a bit depending on your "core", which is the condition of the motor that you send him. Stewart has High Compression Heads and Cylinders in stock, I think, but the condition of your parts factors into the Total Price. Then add your Mods that you intend on getting. I did not get them all. I wanted a general rebuild price with just fixing a bad crank. Obviously there is more to it, than swap out the crank and ship it back. As a manner of business, I don't think you get any band-aid work from Stewart. Standard deal is a complete disassembly, spec all parts, then decide where you are at.
He told me for the rebuild I wanted that he has been between 12 and 1700. With a bad crank, and other misc. parts but a good cylinder I came out right in the middle of that window. If you find anywhere cheaper, ask them how many R&D hours they have logged on a KX500.
I have rebuilt bikes for a little less, but never with the expert scrutiny and attention to detail like I got from Stewart and his crew. It was so complete that he wanted ignition & carb. It came loaded with mods of proven power gains, a jetted carb appropriate for my new combo and continuing advice for tuning. Does anyone else do that?

1000% Satisfied

Ok. Went through the Go Pro. Missed every cool part. The batteries died within the first couple minutes. I rode it real easy for about 5 minutes. Parked it for about 5-10, then went on this ride. I just started putting a load on the motor in this clip, gradually working up the loads. This is a poor representation of any power or motor sound, because I was taking it pretty easy and my buddy was a little far back for most of it.  Not sure why  evil grin

I think it would be helpful to get a few more opinions on this somewhere. Lots of guys already have Stewart Equipment and had Service.
I hope I am being pretty accurate with details. I am only speaking for myself. Talk to Stewart for the exact plan for you.
